Ford's new Galaxy and S-Max MPV (multi-purpose vehicle) is a prime example of this trend, with its FoldFlatSystem (FFS) that allows for either two or three rows of seating and a massive luggage space. This is made possible with Quadrant Plastic Composites' SymaLITE, a thermoplastic composite sheet that is both light and strong.

SymaLITE is made from a fleece of polypropylene and glass fibres. During processing, the sheet can be expanded to many times its original thickness, yielding densities as low as 0.2g/cm&sup3;. Parts are normally partially compacted during processing by compression moulding, providing a combination of low weight, high rigidity and sound-deadening properties.

In the Galaxy and S-Max application, a system of fabric-clad articulating SymaLITE panels lies flat when the user needs luggage space, and passengers can be accommodated in two rows of seating. But to carry up to seven occupants, the panels fold up to reveal a third row that was previously concealed beneath the load floor and form a compartmental wall between the seating and luggage area.

Quadrant Plastic Composites co-developed the system together with Ford and moulder, Centrotec Composites. "On the one hand, it has to be light enough to function as a movable part in the interior," says Quadrant Plastic Composites Automotive Interior Product Manager Thomas Hofmann. "On the other hand, it has to be very stiff and durable to withstand high loads." Ford static loading tests call for forces of 1000N to be applied with an 80-mm diameter ball to various points across the part. The load floor in the previous version of the Galaxy was made in plywood, which was much heavier.
Jeep Commander .
The system is made in two parts, left and right, as the third passenger row is made up of two separate seats. Each part is between 8 and 10 mm thick, 1.3 m long, and 480 mm across. Together they weigh 3.4 kg. The parts are characterized by very good toughness and tensile properties, while their ductile behaviour, even at low temperatures, allows for robust handling. They further improve acoustics inside the car, since the material is a good sound absorber.
The grade of SymaLITE used for this application is made from polypropylene containing 55% glass fibres, with an overall area weight of 1800 g/m2. Quadrant Plastic Composites supplies Centrotec with the sheet already cut to size and coated with hot melt adhesive. Centrotec forms the panels and applies a fabric covering on both sides in a two-step low-pressure process. A maximum clamping pressure of 5 bar means that low-cost tooling can be used.
"Quadrant Plastic Composites is one of the leaders in this type of high-performance, low-weight composite material," says Hofmann. "This development opens new business opportunities in third-row seat backs for similar vehicle types."
Elsewhere in auto interiors, SymaLITE is also an ideal material for headliners. It was recently chosen for Chryslers latest Jeep Commander SUV. Quadrant Plastic Composites supplies the material to U.S. moulder JCI. Hofmann says that in this case, Chrysler needed a material that had very good sag properties, as well as mechanicals and acoustics and of course attractive production costs. Quadrant Plastic Composites developed a grade containing 50% glass for the application. It also provided design support and carried out prototype testing.
Further headliner applications include the GM Corvette and the Chrysler Dodge Viper and Hofmann says applications at European car makers are currently in development.
